JK PRESTRESSING SYSTEM

DESCRIPTION:-
Introducing Pre-stressing is creation for known permanent stresses in a member of structure
before the full dead and live loads are applied. These stresses are created by means of high
tensile steels tendons, which are tensioned and then anchored mechanically to the member
being pre-stressed. This offset or counter reacts the stress, which the subsequent loading
will produce. This also modifies the behavior of the material of which the member or structure
is composed. For example, concrete those have relatively low tensile strength ,after pre-
stressing it will behave as if it were ductile and as if it had high tensile strength.

APPLICATION:-
Bridges and long span of beams account for a large percentage of pre-stressed structures,.
There are many general and specialized application like circular containment vessel
,Buildings slabs ,Rock Anchorages ,etc. The Bridge construction the advantages are
obvious. For large span and smaller structural depths which would be impracticable in
reinforced concrete can be achieved, while for shorter span, construction depths are less,
more elegant appearance, lighter foundation and greater durability.

The pre-stressing of building frames and floor slabs achieves considerable reduction of dead
loading and saving in foundation cost, reduces the number of columns living more versatility
in planning ,reduces or eliminates cracking and reduce the deflection of beams and slabs.

Railway sleepers now are almost entirely of pre-stressed concrete, pipes, poles and powers
are axially pre-stressed so as to resist the building in any direction. Specialized application
includes reactor pressure vessels of Nuclear Power station recent application is the storage
of low temperature liquids in cryogenic tanks, which are of pre-stressed concrete.
TESTING METHODOLOGY OF JK – POST-TENSIONING ANCHORAGES

LOAD TRANSFER TEST AS PER EN-13391:2002/IS1343: 12 & FIP CRITERIA


1993

1. Cast three concrete block of specified grade of concrete and the size of the
block should be as per JK Post Tensioning System.

2. When casting the blocks a JK Anchor Cone to be placed on the top in straight
position with helical reinforcement & minimum reinforcement for the concrete
bursting forces.

3. When the block attains 80 % strength of the characteristics value, the block
can be tested in the testing Press.

4. When testing the block, the Tube Unit to be on the top and a 20 mm thick plate
to be at the bottom.

5. Places JK Bearing Plate at the center of the Tube Unit.

6. Place the block in the testing Press with the bearing plate on top the
increament of load is 20 %, 40 %, 60 %, 70% & 80 % of the characteristics
load of the H.T. Strands.

Keep the load constant for 48 Hours & check for any deformation /
developments of cracks.

7. Increase the load to 110 % of UTS & check for any further development of
cracks.

8. Continue the load at the Failure stage, if need be.


ANCHORAGE EFFICIENCY TEST AS PEREN13391:2009 / IS1343:2012
FIP CRITERIA 1993

1. This test is to be conducted at our factory on the test frame which is an opening of
170 mm dia for H.T. Strands.

2. The load capacity of the test frame is 700 MT.

3. Cut the H.T. Strands of approx. 4 mtr. Long.

4. At one end fix bearing plate of JK Post tensioning system with wedges.

5. At the other end fix the JK Prestressing Jack having reqd. Ram area.

6. Manually lock the live wedges at the dead end & master wedges at stressing jack
end.

7. The gauge fitted in the power pack should be calibrated.

8. Remove the slackness in the H.T. Strands by slightly stressing them of releasing the
same, after releasing again hammering the live wedges & master wedges.

9. Stress the strands in stage up to 80 % of characteristic value of the Strands.

10. At every load stage extension of the jack to be noted through a scale.

11. The following load to be applied for stressing


I) 10 % of UTS of Strands
II) 20 % of UTS of Strands
III) 40 % of UTS of Strands
IV) 60 % of UTS of Strands
V) 70 % of UTS of Strands
VI) 80% of UTS of Strands

12. The load at 80 % to be kept constant for one hour for stabilization.

13. At every stage of stressing elongation is to be noted, including extension at initial load
reading (correction factor) and slip at dead end.

14. After waiting for one hour the load test is to be conducted at the following stages.
I) 85 % of UTS of Strands
II) 90 % of UTS of Strands
III) 95 % of UTS of Strands

15. As per EN13391:2004 standard the load should be min. 92 % and the extension
should be min. 1.8 %.

16. As per FIP Criteria standard the load should be min. 95 % and the extension should
be min.2.0 %.

17. The Bearing plate and wedges also to be checked for any defect.
QUALITY ASSURANCE PLANT OF JK PRESTRESSING SYSTEM
It shall be the policy of JKPC management to enforce quality assurance in all stages of
production of components used in prestressing work and in construction to ensure the
activities are carried out in planned and systematic manner. Quality of work shall be in
accordance with approved design documents. To achieve these objectives, Quality
assurance program has been established for production of components. This program
conforms to the requirement of Clients QA/QC requirement. Site Engineer in-charge of JKPC
in coordination with Project Manager of site, main contractor, has the responsibility for
implementing the Quality Assurance Program.

JK ANCHORAGES SYSTEM
For qualifying the Anchorage system following tests was conducted as per FIP
recommendations applicable for post-tensioning prestressed concrete structures at JKPC
factory at Yamuna Nagar.

 Anchorage efficiency test


 Load Transfer test

APPLICABILITY
This shall be applicable for constructions of Girders and related structures of bridge.

OBJECTIVE
JKPC management stands committed to quality follow quality assurance and quality
control pertaining to the manufacture and supply of the components of prestressing
anchorages.

PROCESS CONTROL AND TESTING OF ANCHORAGES SYSTEM

Following items required for ANCHORAGES system, which are being manufactured and
supplied by JKPC

 Anchorage block (Bearing Plate)


 Guide (Tube Unit)
 Grips (Wedges)
The system has been pre-qualified as per FIP recommendations by conducting load transfer
test and anchorage efficiency test. Quality control for the above products is assured by way
of various checks right from the procurement of raw materials to the testing of final product.
This being a proprietary item, complete details such as material composition, various
treatments etc, cannot be furnished. However, a broad description of manufacturing
procedure, various checks and test procedure is given below.

Anchor Head (BEARING PLATE)

The Bearing Plate shall be made of alloy steel. It is designed to bear on the guide embedded
in the concrete. It allows the transfer of the prestressing force from the tendons to the guide
(tube unit) through the grips in the conical holes. It shall be round in shape and provided with
conical holes laid out in concentric circles. This ensures concentricity of the cable tendons
with respect to the sheathing and also to ensure uniform load transfer to the structure

MACHINING
The machining for the Bearing Plate shall be carried out on the lathe machine. The sizes
shall be checked by means of Go & No Go gauges. Straight drilling shall be done by use of
taper shank drill mounted on a radial drilling machine. The size and shape of the holes shall
be checked by use of uncut grip and gauges.

CORROSION PROTECTION
The Bearing Plate shall be cleaned and coated with Bharat Petroleum Oil-287 or equivalent.

DIMENSIONS
The Dimension of the finished products shall be checked; as per manufacturing drawing
no.100% of the quantity shall be checked in house for the correctness of key dimensions
after taking into consideration the allowable tolerance.
TUBE UNIT (ANCHOR CONE)
The Tube Unit/Anchor cone shall be made out of Grey cast iron. It allows the transfer of
prestressig force from the beating Plate to the concrete and maintaining a stress distribution
in concrete within permissible limits. It also enables the spreading out of the individual
strands at the anchorages to suit the position of holes on the beating plate. The Tube unit is
embedded in the concrete and can easily be fixed to the end shuttering by means of bolts &
nuts. The design of the tube unit allows threading of cables after concreting, replacement of
cables/individual strands and free access for the injection of grout.

MANUFACTURING
Manufacturing of tube unit is a simple casting operation similar to any other casting. Suitable
mould &core shall be prepared to get correct smooth outer as well as inner Profile. Core shall
be made out of fine sand and core oil. The molten mix from the furnace shall be brought in
bucket and poured in the mould. Air vents shall be provided in the moulds. After casting, the
outer and inner surfaces shall be cleaned by tumbling barrel.

The surface shall be checked for pinholes and other defects. If there are any major
depressions, the piece shall be rejected. Minor pinholes shall be filled up with M-Seal
compound.

MACHINING
Light machining on the contact surface for proper seating of anchorage block shall be done.
Machining at the front end for receiving sheathing shall also be carried out as per drawing.

SURFACE FINISH
The inner surface should be smooth and free of asperity for proper deviation of strands. The
upper surface of the Tube Unit can be rough but trimmed of burrs.

DIMENSIONS
The dimensions of the finished products shall be checked, as per manufacturing drawing no.
100% of the quantity shall be checked in house for the correctness of key dimensions after
taking into consideration the allowable tolerances.

ACCEPTANCE LEVEL
 The casting shall be
-Rough cast, descended and trimmed of burrs.

-Free from surface impurities.


 The contact surface of tube unit with the bearing plate shall be machined to
ensure proper seating.
 The surface for the deviation of strands shall be smooth and free of asperity.
 Slight rusting shall be tolerated provided it is non –adherent.
 Brinell Hardness shall be checked for one out of every 30 pieces.

GRIPS (WEDGES) AND CIRCLIPS


The wedges shall be made of specially treated alloy steel. These shall be machined, case
hardened and tempered to provide necessary surface hardness. Each set of the wedges
consists of 3 segments with serrations on the inside gripping. The wedges anchor the
individual strand by locking it into the conical holes for the Bearing plate. The three segments
of the grip are held together around the strand by means of special spring wire circlip for
better functioning, easy placement and storage.

MACHINNING
The piece shall be made of required dimensions by using Automate machine. For internal
threading, special tap shall be used. The upper surface shall be machined to get the required
finish. Internal surface shall be checked thoroughly for thread profile. Impurities on threaded
surface shall be prohibited.

HEAT TREATMENT
It shall be carried out in-house in order to obtain the required hardness. Surface hardness
shall be checked. Case depth shall be checked for every batch.

Following quality checking process will undergo on Prestressing Material.

WEDGES

The lot is checked for Physical & Chemical analysis as per standard code. Acceptance lot
should take for production purpose. Wedges are made up from low carbon steel Production
Process as follows.

top. The fixing will be done by using 12 mm threaded bolt with the head out side. The cable
Profile will be maintained while fixing the Anchor Cone. The Sheathing will be properly fixed
into the mouth of the Anchor Cone and sealed/taped so that it is leak proof and no slurry will
enter the sheathing during the concreting. Reinforcement behind the Anchor Cone with
proper helix of required diameter has to be ensured.

PROFILING OF SHEATHING PIPE

The sheathing will be profiled with supporting of HZ TMT bar and VLU bar with the help of
Jigs or tendon support. The Jigs will be prepared of 10 mm dia. Reinforcing bars and shall
be fixed at 1mtr center to center and support at 500 mm by welding firmly with the
reinforcement. The Sheathing can be threaded together outside and then installed in one
piece or assembled in one place, section by section. The sheathing has to be checked for
damage. The coupler when threaded should also be taped. Cutting of sheathing has to be
done at site with hacksaw to be prevent tearing off.

CONCRETING OF GIRDERS

Before concreting 90 mm dia HDPE plan pipe to be inserted inside all sheathing duct and it
should be continuously moved on both the ends to ensure that the free all the time in case of
cement slurry getting into the duct and subsequent blocking it. During concreting precaution
should be taken to prevent the duct damage by use of needle vibrator.

UNCOILING OF STRAND

The operation will be carried out on elevated platform made from H frame or Rod bend to
size to prevent contact with earth/mud. The strand will be uncoiled very carefully since the
end of the coil has the tendency to fly with a jerk. The elevated platform on which the coil is
placed is termed as coil dispenser with supporting frames to avoid jerking of the strand end.

CUTTING OF STRANDS

The uncoiled strands will be laid on the elevated platform and cut to the required
length as given in the drawings including the jacking length require at the time of
stressing. Keeping (minimum 800mm length for Stressing End & 300 mm in Dead
End) the cutting of the strands will be done by abrasive cutter only. The cables will
be marked /identified by suitable tags according to the coil number of strands so as
to calculate the modified elongation.

MAKING & MARKING CABLES OUT OF CUT STRANDS

The strands shall not be moved from the elevated platform till they are attached with tags.
The strands can be inserted into the ducts before or after the casting of concrete. Installation
prior to the concreting is more dependable and therefore is given preference.

THREADING OF CABELES
The cables will be prepared on the platform and then brought to the site with due care. The
cable end from, which the threading is done, will be taped properly to ensure the ends don’t
damage the duct. Binding wire should be removed before it is erecting the cables into the
sheathing. Both the ends should be closed after strands installation and strands wrapped
suitably to prevent any entry of materials inside the ducts or damage to the end of strands.

THREADING OF BEARING PLATE

The identification on the bearing plate will be aligned so that it is on the top of the bearing
plate. Only after this alignment the bearing plate will be threaded into position. The bearing
plate should be cleaned with petrol before threading. Keeping the tapered holes on the front
side for inserting the wedges during stressing. It is advisable to apply cherry/Shoe Polish
inside the bearing hole for proper set of live wedges.

FIXING OF ANCARITE WEDGES

The wedges are three segments supplied with wire circlips holding it together. The wedges
must be cleaned with petrol and ensured that they are not rusted. The circlips should not be
removed. The wedges will be threaded to the strand with the help of long M.S.pipe without
disturbing the circlip.

THREADING OF JACKS

The Jacks will be threaded in to the cables with the help of an supporting frame to which is
fitted a chain pulley block capable of moving the jack in vertical and horizontal direction. The
jack will be suspended on to the supporting structure and then moved along and fixed to the
cable, which is to be stressed.

FIXING OF MASTER WEDGES

The master wedge which is made of special alloy steel material be cleaned properly with
petrol and the outer surface should be applied with wax, to ensure that they don’t get
jammed during release of stress. The master wedges should be fixed to the pulling plate
inside the jack with the help MS pipe. This ensures that the wedges are not loose during the
actual stressing operations.

CONNECTING OF HOSE PIPE

The hosepipe should be connected to the power pack and then to the jack. It should be
ensured that the hosepipe is connected properly in the position before stressing to the
required ports as indicated on the jack and power pack. Check should be made that all the
connection are tight to prevent any leakage.

STRESSING OPERATION

Multipull Jack and Power packs of JK Model of relevant capacity and stroke having required
ram area for stressing Post-Tensioning anchorages. The power packs will have pressure
gauges which will be duly calibrated at factory and certificate enclosed. The stressing
operation to commence after achieving required concrete strength as per mention in the
drawing. All the necessary calculations required should be done prior to the stressing
operations. Modified pressure gauge reading and modified elongations should be calculated
and noted down in the stressing report enclosed. After this the stressing operations can be
started and the cables will be stressed to the required force and also the elongations will be
measured at pressure intervals as mentioned in the stressing sheet. Once the stressing
operation is started the supporting chain should be slackened and the jack made self-
supporting. This chain should be again tightened during retracting.

MEASURING OF EXTENTIONS

Normally this extension should be achieved at the specified gauge pressure. In case the
required extension are not obtained at the specified gauge pressure the stressing should be
continued till the maximum pressure required is achieved which is +5% of the modified
pressure mentioned. Under no circumstances, this pressure gauge should be exceeded. If
the required extension is obtained at gauge pressure lower than the specified gauge
extension, then the stressing should be continued till the specified gauge pressure are
reached provided the additional extensions are not more than 5 % of the specified
extensions. Necessary zero correction to be included as mentioned in the stressing chart.

BLOCKING OF WEDGES (LOCKING)

Cables satisfying the gauge pressure and extensions should be locked at a locking pressure
of 75% of stressing pressure of that cable. The multipull jack has a hydraulic locking system
by which the Live wedges are locked into the bearing plates grips the strands firmly by their
threads inside.

TRANSFAR OF PRESTRESS

After locking is ensured the pressure is released from the master wedges to the Live
wedges. This process should be done very slowly so as to retain a minimum slip. This is
done by releasing the pressure release valve of the pump very slowly to reduce the pressure
to initial pressure at which the slip is noted.

SLIP

During the transfer of pre-stress from the master wedges to the Live wedges some pre-
stress is being lost and this is called as slip. Normally this slip achieved is between 6 to 8
mm at the jacking end & 3 mm at Dead End or as Per drawing Slip is mentioned on the
extension ram of the jack.

JACK REMOVAL

After the stressing operation the jack is released and retracted and master wedges should
be removed out. The jack is now shifted for the next stressing operation. Slip

after 24 hrs. is also noted on to the strand by marking the strand with a reference mark.

GROUTING

After stressing all the cables, grouting should taken up at the earliest. Strands are cut to
minimum length keeping about one inch from the bearing plate. The grout cap is to be fitted
prior to the grouting operation.

a.) Remove loose material / dirt etc from cable duct by passing lime water through the
threaded grout hole of the Anchor Cone. A ball valve and a threaded pipe is fitted to this
grout hole of the Anchor Cone.
b.) It is a good practice, while grouting any duct in stage pre-stressing, to keep all the
remaining ducts filled up with water containing 1 percent lime or by running water through
such ducts till grout has set.

c.) After flushing the duct with water and it should Contain about 1 percent of slaked lime or
quick line by blowing compressed air though the duct.

d.) Ball valves should be fixed at inlet location and is connected to the grouting Pump with a
high pressure hosepipe.

e.) Dual piston electrically operated grouting pump developing a pressure of Minimum 10
kg/cm2 and a delivery of 20 litters per minute will be used.

f.) Grout should be made in a drum of required capacity and a grout agitated by grout
agitator to make colloidal mix. First water should be added to the drum. Cement bags to be
emptied in the drum. This mix should be agitated by keeping the electrical agitator on
the top of the drum. An non shrink additive generally FOSROC Conbex/Cebex – 200 or
equivalent is used in proportionate of 0.5% by weight of cement. The water cement ratio of
the mix is between 0.4 to 0.45. The temperature of the grout also should be controlled in
case of hot atmosphere by using ice water. The agitated grout should be passed to the
small drum by sieving to remove lumps or minor unwanted particles.

g.) The properties of grout like compression strength is to be checked on a 100mm cube.
The minimum strength at days is to be 17 Mpa.

h.) The grout shall be made just before the grouting operation and shall be kept agitated
unit it is pumped.

Grouting shall be carried out in one continuous operation. The grout should be pumped from
one end of the girder. The grout should be allowed to pass through the other end with the
same consistency before closing the grout hole opening. The bolt fitted to the grout cap also
should be loosened or refitted on the other end to ensure air be expelled out.

After a consistent grout starts coming out of the outlet, it shall be closed and the pressure
maintained at 5 Kg/cm2 for at least one minute. Once the grouting operation is complete, the
inlet ball valve should be closed. The grout in the pump line should be by passed to remove
the pressure at the pump end. Shift the pump for next grouting operation.

The Temperature of the grout shall not exceed 25 degree Celsius & water temperature
should not exceed 10-12 degree Celsius. In case of hot atmosphere by using ice water.

Ordinary Portland cement should be used for preparation of the grout. It should be as fresh
as possible and free of any lumps. Pozzolana cement shall not be used.
