DIFFERENT PROCESSES &THE MACHINES
INVOLVED
RAIL CUTTING
The first stage in the production process is rail cutting. Rail is
divided into three parts. Head, Flange, Center. Generally head is
used for making Hammers, center is used for making Fork,
Mammattyetc.Billets are used for make Sledge Hammers[big]and
other products which need high carbon content.
Things learned
There are three type of rails used, namely
1,90R
2,105R
3,120R
They are differentiated by the weight per metre that they
possess.
For 90R rails 1 metre carries roughly 44 kg
105 rails - 1 metre carries roughly 52 kg
120 kg
- 1 metre carries roughly 60 kg
It can also identified by the breadth of the flange which we found
to be quite difficult at first.

will be 1.4 kg which means a loss of 400 gms have taken place
during processes such as heating, hammering, shaping etc.
The weight of individual pieces can vary within arrange of +80 or
-80gms from the required weight[approx +5 or -5%]

PLASMA CUTTING PROCESS
Plasma cutting is a process that cuts through electrically
conductive materials by means of an accelerated jet of hot
plasma. Typical materials cut by this process include steel,
aluminum, brass and copper though other conductive metals may
be cut as well. Plasma cutting is often used in fabrication and
welding shops, automotive repair and restoration, industrial
construction, salvage and scrapping operations. Due to the high
speed, precision cuts, combined with low cost of operation,
plasma cutting sees a widespread usage from large scale
industrial CNC applications down to small hobbyist shopsPlasma
cutting is the most common process used for cutting thick
stainless steel, Aluminum, Copper and host of other alloys of
steel. The cut quality is very sharp and most economical even for
ferrous materials such as mild steel. Plasma cutting process is fast
replacing the commonly used oxy fuel cutting for thicknesses in
the range of 0.5mm to 50mm thicknesses.
Plasma is fourth state of matter, others being solid, liquid and
gas. Plasma is ionized form of gas. Application of external energy
such as heat or electrical on gas leads to eviction of electrons
from the orbit creating free electrons and ions. This makes the
gas conductive .Plasma cutting machines make use of this Plasma
for cutting of steel and other metals.
Plasma Cutting Machine
Plasma Cutting is process
by which all types of conducting materials can be cut. This is an
economic commonly used process for steelcutting in the industry
today. Plasma arc is generated in a device called Plasma Torch.
Compressed air, Argon, Nitrogen , Argon + Hydrogen ( 65%+35%)
gas is used as plasma gas based on metals and quality
requirements. Pilot arc is generated in the torch which oozes out
of the nozzle and is thrown on to the job to be cut. Plasma arc is
established between the cathode in the torch and the job which is
anode through constricted hole in the nozzle. Plasma arc
temperature is quite high ( in the range of 11000 degree C to
300000 degree C). The metal under cutting melts instantaneously
and is thrown down by the kinetic energy of the Plasma arc.
Electrical capacity of the power source decides the max. Cutting
capacity.
Plasma cutting is the most common process used for cutting thick
stainless steel, Aluminum, Copper and host of other alloys of
steel. The cut quality is very sharp and most economical even for
ferrous materials such as mild steel. Plasma cutting process is fast
31
replacing the commonly used oxy fuel cutting for thicknesses in
the range of 0.5mm to 50mm thicknesses.
PRINCIPLE
When the gaseous state of a substance is heated
to high
temperature the gas will become ionized and hence conductive. A
plasma cutter uses this electrically conductive gas to transfer
energy from an external power supply material resulting in
clear and faster cutting process.
WORKING
Gases such as oxygen, nitrogen,Argon etc are forced through a
nozzle orifice inside a part called the plasma torch
When the electrical arc produced due to the externaql power
supply is introduced to this high pressured gas flow, it results in
the formation of plasma jet which easily reachestemperature upto
40,000 F , which will enable us to easily pierce through the molten
material.
Some
plasma cutters
have the
electrodes and
nozzles
in contact with
each
other, where
nozzle is
the cathode and
electrode is the
anode.
POWER HACKSAW
Power hacksaws are used to cut large
sizes (sections) of metals such as steel. Cutting diameters of more
than 10/15mm is very hard work with a normal hand held
hacksaw. Therefore power hacksaws have been developed to
33
carry out the difficult and time consuming work. The heavy arm
moves backwards and forwards, cutting on the backwards stroke.
The metal to be cut is held in a machine vice which is an integral
part of the base. Turning the handle tightens or loosens the vice.
The vice is very powerful and locks the metal in position. When
cutting is taking place, the metal and especially the blade heats
up quickly. Coolant should be fed onto the blade, cooling it down
and lubricating it as it cuts through the metal.Without the use of
coolant the blade will over heat and break/snap. This can be
dangerous as the blade can break with powerful force, shattering.
When the metal is placed and fixed in the vice, the blade is
lowered onto its top surface. The diagram below shows the arm
being lowered with the adjusting handle.Blades of power
hacksaws are graded according to the material they are made
from and the number of teeth per inch. Top quality blades are
manufactured from High Speed Steel. although there are cheaper
alternatives such as carbon steel blades In general the number of
teeth per inch (TPI) range from 14 to 24. The more teeth per inch
- the smoother the cut.
DOUBLE STAGE COMPRESSOR
During the downstroke of the piston of a two stage compressor,
air is drawn through an intake valve in the head of the
compressor into the low pressure cylinder and compressed during
the upstroke of the piston.
The compressed air is then released through a discharge valve in
the head of the compressor to an intercooler (usually finned
tubing) where the heat resulting from compression is allowed to
dissipate. The cooler compressed air is then drawn into a second
compression cylinder, the high pressure cylinder, for compression
to final pressure. From there the compressed air is released
through a discharge valve to an air receiver tank or directly to a
network of compressed air supply lines. In one revolution of the
crankshaft a compression cycle is completed.
35
POWER FORGING
It is known as rough forging. There are 8 hammers used in this
section. One Hammer is kept idle to use at the time of breakdown
of another Machine.
These
PowerHammers have horse power ranging from 10 to
25. When the charge man is informed of the required production
for the coming hours be issues an intent with a storekeeper for
semi finished goods. After heating rail up to red from furnace it is
passed to power hammer to give through shape of products.
PNEUMATIC POWER HAMMER
Pneumatic power hammers are mechanical hammers that use a
non- muscular power source to raise the hammer preparately to
striking and accelerate it onto the work being hammered. Also
called Open Die power Forging Hammers. They have been used
by blaksmiths, blade smiths, metal workers and manufacturers
since the late 1880s,having replaced trip hammers.
Atypical pneumatic power hammer consist of a frame, anvil and a
reciprocating ram holding hammer head or die. The work piece is
replaced on the lower anvil or die and the head or upper die
strikes the workpiece. The pneumatic power hammer is a direct
descendant of the trip hammer, differing in that the pneumatic
power hammer stores potential energy in an arrangement of
mechanical linkages and springs,in compressed air and by the
fact that it accelerates the ram on the downward stroke. This
provides more force than simply allowing the weight to fall.Earlier
designs like trim hammer, stream drop hammers, board or strap
hammers use the power source to raise the ram. But let its fall
be propelled solely by gravity.
37
HYDRAULIC PRESS
A hydraulic press is a device using a hydraulic cylinder to
generate a compressive force
The power press is a
powerful sheet metal machine. It is mainly used for cutting,
bending, pressing, forming and stamping sheet metal into
different shapes and sizes. This highly precise and versatile
machine deforms and cuts metal by pressing it between two
heavy pressure plates. The various types are classified as
mechanical, electrical, pneumatic and hydraulic; including the
pillar type and C type unit. They are readily available in different
specifications and have numerous features in order to fulfill the
diverse requirements of several industrial segments. They are
corrosion resistant, very silent and vibration free; and can be
continuously operated at a relatively faster speed to deliver
higher output. These are commonly used in a wide range of
industrial segments such as automobile, plastic, metal, rubber,
wood, textile, etc. The other applications include sheet metal
machining and engineering tasks, in light as well as heavy
industries
PASCALS LAW:-
Pressure on a confined fluid is transmitted
undiminished and acts with equal force on equal areas and at 90
degrees to the container wall...
WELDING
Any defects in the products like scratch, blowholes, linings
etc.these are finished by welding. It is the process of joining
similar metals with the application of heat or pressure.
HAND FORGING
The rough shape of the product is passed to hand forging section.
Products like garden shears head fork knife and secateurs need
not enter the power forging section. The semi finished goods are
39
GRINDING
The work is done through grinding machine. The machine has a
grinding wheel. The grinding machine is used for sharpening the
products.
PEDESTAL GRINDING MACHINE
Grinding is the process of removing material by the cutting action
of the countless hard and sharp abrasive particles of a revolving
grinding wheel as they come in contact with the surface to be
ground . Grinding machines are made in a variety of types and
sizes., depending upon the class of work for which they are to be
used. Pedestal grinders are used to sharpen high-speed steel
cutting tools used on the lathes and milling machines, deburr, or
used to remove surface imperfections and to work extremely hard
materials.
TEMPERING
The sharpened products are passed to the tempering section, oil
& water are used for tempering. Some products are tempered in
oil and some other in water.
Tempering is a process of heat treating, which is used to increase
the toughness of iron-based alloys. Tempering is usually
performed after hardening, to reduce some of the excess
hardness, and is done by heating the metal to some temperature
below the critical point for a certain period of time, then allowing
it to cool in still air. The exact temperature determines the
amount of hardness removed, and depends on both the specific
composition of the alloy and on the desired properties in the
finished product. For instance, very hard tools are often tempered
at low temperatures, while springs are tempered to much higher
temperatures.
ROCKWELL HARDNESS TESTING MACHINE
41
These Rockwell scale is a
hardness scale based on
indentation hardness of a
material. The Rockness test
determines the hardness by
measuring
the
depth
penetration of an indenter
under a large load compaired
to the penetration made by a
preload. The result is a
dimensionless number noted
as HRA,HRB,HRC,etc.. where
the

deliveries with lightweight, even portable equipment.
POLISHING
Polishing is done for giving an attraction to the products. After
tempering the products, it moves to the section for job.
BELT GRINDER
A belt grinder is a grinder used in shaping and finishing wood and
other materials. It consist of an electric motor that turns a pair of
drums on which a continuous loop of sandpaper is mounted. Belt
grinders may be handled and moved over the material, or
stationary (fixed), where the material is moved to the sanding
belt.Stationary belt grinders are sometimes mounted on work
bench,in which case they are called bench grinders. Stationary
belt grinders are often combined with a disc grinder.
Belt grinders can have a very agressive action on wood and are
normally used only for the beginning stages of the sanding
process, or used to rapidly remove material. Sometimes they are
also used for removing paints or finishes from wood. Fitted with
fine grit sand paper, abelt grinder can be used to achive a
completely smooth surface.
43
HAND GRINDING MACHINE
These grinding machines are used to remove chips in the holes of
the products, and for finishing and polishing the holes, angles
etc
CARPENTRY
The main job of the carpentry works is making handles to the
product such as digging fork , mammatty fork. The company had
lathe machine to make handles speedly.
MACHINES USED IN CARPENTRY
DRILLING MACHINE
CARPENTERS LATHE
PAINTING
After fulfillment the carpentry works the products is sent to the
painting section.Paints are used in the the iron parts of the
products and varnish is used in the iron parts. Usually red and
black colour is used for painting.
